I have attached such a file and have identified what is triggering the font request.
I have been using a macro called "unit" for years in a style file. I moved it to the preamble of the attached for you convenience.
The macro definition reads:
I use this macro in math environments to change the visual display for units of measurement, in particular for electronic engineering. I have found it important to emphasize to students the difference between a variable and a unit of measurement, and changing the font helps. This has worked fine in previous versions.
The problem occurs when I use the greek letter Omega (for Ohms) in this macro. I tested a couple other greek letters and they too triggered the issue.
After the Metafont popup it displays ok, even if I cancel so that the font does not really install. It is just an annoyance to have to go through this each time I load a file using this.
Thanks.

Curious bug; I have never seen it before; it might be Windows-specific.
Could you please attach a minimal document that produces this bug?
You used some upright Greek fonts in your text?
